Stupid question maybe, but did you check the polarity of the battery when Using the meter? I once saw a 50 something Chevy car that the battery had been run down and charged backwards. It only had idiot lights, rather than gauges, so the driver never noticed anything wrong, except the radio would not work, which is why he brought it to me.

tst, Thanks, that is the flowchart I refer to in the initial posting and is what points to the generator being bad (which would not seem to be the case).

ntrenn, the manual cites the output from the voltage regulator to be 7.6 - 8.0 volts so it and the generator would appear to be working properly. How do sticking contacts affect the system?

The battery is new, John, but not a stupid question. The headlights are also working okay. I have never heard of a battery charged backwards...

Something to check: Perhaps your "Bat" wire coming from the regulator is connected to the wrong side of the ammeter. The charge amperage would then go directly to the battery without passing through the ammeter. All would operate normally, but would not indicate charge.

When the contacts stick...the ammeter needle is completely steady....no movement at all. I've stopped worrying about mine...sometimes i mow half the yard before it starts charging...but the battery stays up....

If your open circuit voltage of the battery is above the cut in point of the regulator...it wont turn on the generator....

Food for thought, to be sure. First thing to do looks like verify proper wiring around the regulator, which I'll do when I get a spare moment or two..
